What Does Key Steel Actually Do?

Key steel is bar material used to make a machine key for a keyed shaft connection.

The finished key sits within corresponding keyways in the shaft & hub. This connection helps transfer torque between the rotating shaft & the component mounted on it.

The key might be small.

Its relationship with the shaft & hub isn't.

If the dimensions or fit are wrong, the connection deserves investigation before the machine goes back into service.

Square, Rectangular, Metric or Imperial – Start With the Keyway

Don't choose key stock from appearance alone.

Measure the actual application.

A square key shouldn't be substituted for a rectangular key simply because one dimension looks close.

The same applies to metric & imperial stock.

An approximate conversion isn't the same as identifying the intended size.

Replacing a Worn Key? Don't Measure Only the Key

Here's where a simple repair can become misleading.

You remove an old machine key.

You measure it.

You cut the replacement to exactly the same dimensions.

But what if the old key has worn?

What if the keyway has widened?

What if the hub has been moving on the shaft?

Before producing a replacement, inspect:

► Burrs
► Fretting
► Deformation
► Corrosion

► Evidence of movement

Metric or Imperial? Check Twice Before You Cut

Mixed machinery fleets can contain both systems.

Modern equipment may use metric dimensions while older, imported or specialised machinery can contain imperial keyways.

A piece of stock can look close enough on the bench without actually being correct.

Before cutting:

Measure the keyway

Establish the relevant width & depth accurately.

Identify the measurement system

Determine whether the application is metric or imperial.

Confirm the profile

Check whether square or rectangular key stock is required.

Check the mating hub

Don't inspect the shaft in isolation.

Confirm the specification

Use drawings, equipment documentation or the original design information where available.

What About Zinc-Plated Key Steel?

Selected Securefix carbon-steel key stock uses a zinc-plated finish.

This provides another consideration when matching stock to the operating environment.

Before choosing, ask:

► Is the machinery indoors or exposed?
► Is moisture present?
► Is corrosion already visible?
► What materials are used in the shaft & hub?
► Does the equipment specify stainless steel?
► Is a particular steel grade required?
► Does the original component provide useful identification?

Finish matters.

But it doesn't override the dimensional & mechanical requirements of the connection.

Expert Tip – Read the Old Key Before Throwing It Away

A failed key can leave clues.

Before discarding it, look closely at the wear pattern.

One Edge Is Heavily Worn

Uneven contact may deserve further inspection of the keyway, hub & alignment.

The Key Is Peened or Deformed

Look for evidence of movement between components rather than assuming the key itself was the only problem.

There's Fretting Around the Connection

Inspect the shaft, hub & keyways for movement or wear.

The Key Has Sheared

Don't automatically install another piece of identical stock without considering why the failure occurred.

Corrosion Is Present

Check the surrounding assembly & operating environment before selecting replacement material.

A replacement key can restore a serviceable connection.

It can't repair a damaged shaft or hub by itself.

Turning Key Stock Into a Finished Machine Key

Buying the right bar is only the beginning.

Measure

Confirm the keyway dimensions & required profile.

Select

Choose the appropriate metric or imperial stock plus the required material.

Mark

Establish the finished key length accurately.

Cut

Cut the bar without unnecessarily damaging or distorting the remaining stock.

Deburr

Remove burrs or raised material created during cutting.

Fit

Check the finished key against the actual shaft & hub arrangement.

Inspect

Confirm the key, keyways, shaft, hub & connected drive components are suitable before returning the equipment to operation.

Avoid hammering unsuitable key stock into place simply to make it fit.

Don't File It Until It “Sort of Fits”

A tight fit doesn't automatically mean a correct fit.

Aggressively filing or grinding oversized stock until it enters a keyway can create inconsistent dimensions or poor contact.

If the key won't fit as expected:

► Recheck width
► Recheck height
► Confirm metric vs imperial
► Confirm square vs rectangular
► Look for burrs
► Inspect the keyway for damage
► Check for deformation
► Assess wear
► Revisit the equipment specification

Likewise, don't assume an obviously loose fit should simply be corrected with a larger piece of stock.

Determine why the clearance exists first.

Key, Keyway, Shaft & Hub – Check the Whole Connection

When there's movement in a keyed assembly, investigate four areas.

Key
Look for wear, deformation, shearing or corrosion.

Shaft keyway
Check the edges, width & condition of the slot.

Hub keyway
Look for fretting, widening, damage or evidence of movement.

Shaft-to-hub arrangement
Check whether another mechanical issue could be contributing to the problem.

Recurring key damage deserves more than recurring key replacement.

Keep the Offcut Useful

A fresh bar may be clearly identifiable.

A 90mm offcut six months later might not be.

Securefix marks sizes on its bars to assist identification. Once material is cut, maintain that discipline in the workshop.
